Below are three pictures of our initial work compared to a completed installation. This task requires the following:<br />
<br />
1. drill out slightly three top holes in the alternator mounting bracket (from Van's)<br />
2. fabricate mounting bracket for tensioner arm (supplied by Van's) from steel angle stock<br />
3. fabricate tie brace to connect lower alternator boss to alternator boss<br />
<br />
So far things are going according to our expectations with no major challenges.<br />

In fact, since moving our project to Cox Field approximately one year ago, we have made steady progress on many fronts. We meet twice weekly, Tuesday evenings and Saturday mornings. In the past year, here are some of the main things we've accomplished on our Skycoupe:<br />
1. Fabricated all wing struts, two per wing, including secondary (strong!) bracket on fuselage.<br />
2. Redesigned fuselage tubing to ease entry - a large diagonal tube was removed and replaced by two triangular frames. Kent (mechanical engineer & aircraft designer by profession) analyzed the before-and-after design and found the new design to be stronger. Tube cutting and welding were done by Andy and Chris.<br />
3. Redesigned the doors to hinge upwards, basing the design on the Eurofox/Aerotrek aircaft owned by chapter member Andrey Piskarev.<br />
4. Fabricated prototype seat bottom and seat back based on dimensions from a leading manufacturer of aircraft seat cushions for certificated aircraft.<br />
5. Fabricated and installed left aileron and torque arm. This was a major, complex process that was led by Joel with much assistance from Andy and Chris. The results are excellent! Joel is now completing the right aileron.<br />
6. Finished covering of stabilizers and tail control surfaces, including rib stitching and coating with Polybrush and Polycoat (silver). Work done by Kent.<br />
7. Started adaptation of main wheel pants salvaged from a Spezio Tuholer. Work by Kent.<br />
8. Acquired then sold Spezio Tuholer wreck, creating good revenue and some major components for the group. Led by Konrad.<br />
9. Designed and fabricated left and right fuselage longerons, given the plane a more rounded cross-section to reduce drag. This required some modification of the door frame. Led by Andy.<br />
10. Designed and fabricated multiple panel prototypes. The final design is now ready for fabrication from thick aluminum. Most of the instruments and related components have been acquired. Chris, an electrician from training, will lead the electrical design of the aircraft and all wiring.<br />
11. Designed and fabricated a secondary panel in the rafters for the COM and Transponder.<br />
<br />
There were many other things we did in the past year not mentioned here. The current major projects are:<br />

1. Completion of the right aileron. Joel<br />
2. Design of electrical system and panel mounting. Chris and Kent<br />
3. Completion of fuselage longerons and battery compartment door. Andy<br />
4. Design and fabrication of baggage compartment walls. Konrad<br />

Terry gave Steve a good lesson in setting rivets in the seat bottoms and backs, something Steve mastered in a few minutes. Andy and Kent used the panel mockup to look into what will be needed to mount it offset from the frame to provide clearance for instruments. We found that the panel can be much shorter than originally expected, leaving more leg room than expected. We'll also not need a lower central extension to the panel. The panel mockup will now be modified and we'll look at the best means to mount it in a way that makes removal simple for assembly and maintenance.<br />
<br />
We need someone to take 'ownership' of the completion and assembly of the ailerons. Who can help?<br />

J-P joined us during the same morning. The most important accomplishment of the day was completion of the RV-7 wings and empennage preparations for their sale. A separate posting on this blog serves as a gallery for prospective buyers. We also helped Terry rearrange a few things in the shop in preparation for coming projects. Andy continued work on the Skycoupe's air inlet scoop and fairing, and it's looking great!<br />

Otherwise, Joel and Andy crafted a foam plug for a composite fairing for the airbox inlet. Kent and newcomer Bryan Gossage began addition of eight angle stiffeners to the seats. Present were Terry, Jim, Andy, Joel, Kent and Bryan Gossage.<br />

The next work session will be on Saturday, 10/27/2012. We'll start with breakfast at Al's Diner at 0700, work begins at 0800. Plenty to do - seats, tail feather rib stitching, aileron fabrication, etc.<br />

Terry, Kent, Andy, Joel, Mike Maltby, Niels & Judy Nielsen and Dan Kangas stopped by the shop on a glorious Indian Summer afternoon to work on the Skycoupe.<br />
<br />
Andy and Joel made modifications to the lower cowl and made the first test fit of the airbox. Dan assisted.<br />
<br />
Kent cut, drilled and clecoed the attachment hinge onto the pilot seat. <br />
<br />
Welding on the wing struts will take place this week off-line.<br />
<br />
Sorry, no pictures, but progress is evident. As the seats and airbox are being completed, we'll start soon on rib stitching of the tail feathers, silver coat of the same, and the panel fabrication. The ailerons also need completion. A great turnout last evening allowed us to make progress on a number of fronts:<br />

The final few components were riveted onto RV-7 wings, with Terry doing the pressing and J-P acting as the careful inspector. He's well-qualified as a current RV-12 builder. Kent made the final decisions on the aluminum seat backs and bottoms, which will mimic Terry's RV-9 seats in most respects. Terry had some excellent ideas how storage boxes could be easily incorporated into the underside of the seat bottom and onto the seat backs, both of which will be attached to the existing seat pan with piano hinges. Fortunately, we had plenty of pristine 0.070" sheet aluminum in our parts bin, adequate for all four seat parts. Grover Macnair has kindly offered use of his brake to cut the sheet this coming week, and needed parts to complete and mount the seat parts will be ordered this week.<br />

This week we need to make progress on a number of fronts:<br />

1. Seats (per above)<br />
2. RV-7 - final touches prior to their being offered for sale<br />
3. Panel - need to make decisions on materials and order two primary MGL instruments<br />
4. Airbox - needs to be kept in the shop and completed, including mounting on carburetor, then lower cowl must be adapted to it.<br />
5. Cowl - Cecil Boyd has offered to help remove a few wrinkles. Opening must be made for airbox.<br />

The right wing was mounted and supported at the tip to provide the required two degrees of dihedral. After some deliberation, it was decided to provide independent mounting of both ends of both fore- and aft struts. Tom suggested a series of steps, and the first was taken - removal of excess length from the struts, donated by Brian White when he restored his Super Cub a few years ago. Cutting a section off of the strut allowed us to inspect the inside walls for corrosion - the initial look was good, with a nice coating of the original linseed oil still in place.<br />
<br />
Tom also inspected the RV-7 wings and showed a few small blemished we'll remove prior to offering them for sale along with the tailfeathers.<br />

The work session was completed with a light dinner at Al's Diner, to the enjoyment of all.<br />

Terry, Joel, Bruce, Konrad and Kent stopped by the Skunk Works to sand the left wing prior to its next two coats of Poly Spray, aka Silver Coat.<br />
<br />
Thanks to the expert prep work by Chuck, sanding of this wing was much easier than on the right wing. <br />
<br />
Terry will now add two more coats of Poly Spray, then we'll meet up again on Tuesday, 8/7/12 after 5PM to sand again before the final two coats.<br />
<br />
The tank sealant will have cured out by Tuesday, allowing riveting on the RV-7 wing.<br />
<br />

A small leak in the RV-7 fuel tank was isolated and corrected with tank sealant.<br />
<br />
One wing was final-sanded and is now ready for its final white coat.<br />
<br />
The second wing was prepped by Chuck Borsuk and received its first two coats of Poly-Spray (silver coat) by Terry.<br />

Sunday, August 5th, Joel and Terry will meet at 3PM to close up the RV-7 wing.<br />

What's next?<br />
<br />
1. White finish coats for all flying surfaces.<br />
2. Transport flying surfaces to Chuck Borsuk's hangar at Franklin County for storage.<br />
3. Finish RV-7 wings and sell all RV-7 components.<br />
4. Focus on Skycoupe fuselage, especially the firewall forward, airbox & cowl, seats & panel.<br />
<br />
Triple Tree - is rapidly approaching. Kent will have a small booth there again which will serve as a Bear Creek / EAA1114 meeting place near the campgrounds. Workshops for fabric covering, sheet metal fabrication and composites will be offered. If you did not attend last year, consider it this year. We expect a large group of EAA 1114 members to be there. We started with a hearty breakfast at Al's Diner at 7AM. Noel Fallwell, on his way to work on his RV-6A at Siler City, join us. We then headed out to the Skunk Works. Between the shade of the hangar and strategically-placed fans, it was really quite comfortable. Kent finalized design of the seat backs and bases - at the next work sessions we'll be fabricating a trial set of seat parts from surplus, unusable 0.025" sheet aluminum, a great way to learn sheet metal skills.<br />
<br />
Terry and Andy worked on the RV-7 wings, which are nearing completion. Mike and Chuck cleaned and finished prepping the wings using irons set at 225 degrees. This tedious job focuses on flattening the edges of fabric and tape and smoothing out areas where the Polybrush coating was thicker than needed. During the work on the wings, Terry's new rotisserie came in VERY handy, as can be seen in the photos below. Terry designed the fixture to hold wings, metal or otherwise, as well as a fuselage and even a motor. This sturdy structure is sure to see frequent use in the coming years, and Terry is to be commended for his creativity and hard work in its creation.<br />

While working we discussed some opportunities for the BCAC to participate at the upcoming <a href="http://www.tripletreeflyin.com/" target="_blank">Triple Tree Aerodrome Fly-In</a> on 5-9 September. Kent will have a booth there again and quite a few BCAC and EAA1114 members plan to attend this great grassroots event which is often compared to the EAA annual convention during its earlier years when the focus was on homebuilding, restorations and fun flying.<br />

Shot of the underside of the wing shows how it is supported on the rotisserie from the wing strut brackets. This keeps the rotating shaft far from the wing surface, allowing plenty of freedom of motion during spray painting. 1. We fabricated a trial new floorboard from 0.025" aluminum sheet. The final part will be made from 0.032" sheet and include a doubler over part of the surface to provide more stiffness. We decided also to add four more tabs on the lower frame tubing to secure the floor and distribute loads better. Trials getting into the plane showed that a single sheet, even with stiffeners made from angle reinforcement would be insufficient.<br />
<br />
2. Work on a steel 'rotisserie' was begun. This will be used to secure the wings during painting of silver and final coats, yet allow one person to rotate a wing during painting.<br />
<br />
3. Modifications to the airbox, purchased from Van's Aircraft, were begun. The mounting plate must be adjusted to our carburetor, and the entire plenum must be mounted to counterbalance the angular offsets built into the engine.<br />
<br />
4. Sheet metal work on the RV-7 wings was continued.<br />
<br />
At our next work session (date and time TBD), we'll continue on all of these projects, and begin fabrication of the seat backs and seat pans. Once the wing rotisserie is complete, the wings will get their coats of silver paint,<br />

Spray painting results in a fine atomization of pigment and its solvent quickly evaporates. Even outside the spray booth we donned air masks with new activated-charcoal filters. Here J-P prepares his lungs and his camera. Note in the background that all important tools, airplane parts, etc. have been covered. Some fine paint particles will find their way outside the paint booth despite all precautions to the contrary. <br />

The seat bottom and back have been mocked up with plywood and butt-tested by many BCAC members. The angles and dimensions used are very close to those on Terry's RV-9 and corresponded with "best-practices" from leading textbooks on aircraft design. Next comes fabrication of the seat bottom and back as well as the seat cushions.<br />

This included applying bias tape around the wing tip bow and 6" tapes on the entire leading edge. We also repaired the two small tears in the right wing, providing another good learning opportunity. As in the past, we followed the excellent guidelines in the Poly Fiber manuals. <br /><br />While we progress on the Stits SA-7D Skycoupe, a group of RV builders in Texas have been preparing another highly-modified Stits design, the SA-3 Playboy, for a tour of the US this spring and summer. We know the airplane as the RV-1, the first of Dick Van Grunsven's amazingly popular line of aircraft. By the way, JP's -12 is looking good! As a side note, I realized, as I was wiring up the fuel sender in the 7 wing yesterday, I have worked on an RV7,8,9, 10 and 12 in the past month or so. I only have the 3,4,and 6 to go and I have have worked on the entire Vans product line! Besides the wiring session yesterday, Joel and I managed to put in 3 or was it 4 sessions(don't remember lasting effects of MEK) last week(with help from JP and Noel), and ended up running out of proseal Friday night at 10pm. More tank sealant is on the way and should be here this week from Cali. The tank ribs are all in, the capacitive fuel sender is mostly complete, the vent line is in, and what remains is the back baffle, z wing attach brackets, and fuel pickup I know it seems progress has slowed on the 'Coupe itself but use this time to familiarize yourself with the myriad of systems that even a small aircraft, like the SA7 , have. It is an excellent opportunity to view the Orndorf Videos available from the vast skunkworks library. Also it would be nice if someone purchased and donated the all the Tony Bingelis firewall forward books to the effort. They contain virtually everything you need to know about this important aspect of home-building, and should be required reading. It is always about the money, and the funds from the -7 wings will really help to ease the finances on the Skycoupe.<br /><br />As a final note be thinking about those expired biennials and long dormant skills.
